BDO plant shows power of integrated fieldbus architecture

FOUNDATION fieldbus is a "technology with a business purpose," providing a competitive advantage to controls and instrumentation end-users, the Fieldbus Foundation demonstrated at a recent press day. The event, attended by industrial automation trade media, analysts, and company executives took place May 19 at the world-class International Specialty Products (ISP) 1, 4-butanediol (BDO) plant in Lima, Ohio, and showed the full implementation of open, integrated FOUNDATION fieldbus architecture.

The press day showed how FOUNDATION fieldbus H1, High Speed Ethernet (HSE) and Flexible Function Block (FFB) technology, integrated with OPC, forms an open, interoperable plant infrastructure for both brownfield and greenfield projects—improving process performance and delivering significant Operating Expense (OpEx) and Capital Expense (CapEX) savings.

FOUNDATION fieldbus was developed as an open environment, providing the ability to integrate multiple systems, subsystems, applications, and devices. The technology provides the "freedom to choose" and the "power to integrate" across the plant enterprise, enabling end-users to choose best-in-class automation solutions that work together seamlessly, regardless of supplier.

The Lima BDO technology demonstration was a joint project initiated by BP Amoco Chemical Company, an indirect subsidiary of BP plc, and the Fieldbus Foundation. ISP, through one of its subsidiaries, acquired BP's BDO operations in March 2005. The Lima plant has an annual capacity of 60,000 metric tons of BDO, a key building block for specialty chemicals products used in pharmaceutical, personal care, food, beverage, coatings, oil field, and other applications.

Fieldbus Foundation members participating in the project included: ABB, Emerson Process Management, Fieldbus Center at Lee College, Hawke, Hirschmann, Honeywell, Invensys, MTL/Relcom, Pepperl+Fuchs, Phoenix Contact, Rockwell Automation, Smar, Softing, StoneL, TopWorx, Turck, Yamatake, Yokogawa, and Westlock.

According to John Rezabek, lead controls engineer for the ISP Lima facility, the fieldbus demonstration project provided valuable, real-world experience for end-users seeking to replace proprietary control systems with an open, interoperable fieldbus architecture enabling robust, reliable control at the field level. "Having implemented the demonstration project in a mission-critical part of an operating process, we feel confident that we have passed a milestone in the development of fieldbus HSE and truly distributed control," said Rezabek. "The distinct advantages of implementing H1 and HSE in lieu of proprietary networks will become increasingly apparent, as our leading suppliers develop products to make this technology accessible to their customers everywhere."

Fieldbus Foundation President and CEO Richard Timoney acknowledged the contributions of all demonstration project participants. "Thanks to the efforts of leading automation equipment suppliers and end-users, the future of true plantwide distributed control is here today," said Timoney. "As seen in the BDO demo application, industrial manufacturers can eliminate the constraints of proprietary legacy systems and realize the benefits of a modern, open, fieldbus-based control environment."

Developed for the FOUNDATION fieldbus HSE (100 Mbit/s) technology program, but also compatible with H1 (31.25 kbit/s) fieldbus systems, FFBs are a key component of the FOUNDATION architecture for plant wide information integration. They are application-specific, bringing the full instrumentation integration part of the fieldbus solution into play. They reside at the fieldbus user layer along with standard function blocks and enable control strategies such as supervisory data acquisition, batch control, programmable logic controller (PLC) sequencing, coordinated drive control, and input/output (I/O) interfacing, including gateways to other plant device networks.

FFBs enhance the ability to move control functionality to the field-level. For example, with FFBs running in an HSE linking device, a single physical device can support batch and logic control. This approach often eliminates the need for proprietary unit controllers. Unlike solutions requiring a master-slave link, this technology places process node aware logic local to the optimized task.

Two types of FFBs—pre-configured and fully-configured versions-are now available. Specifications were released for the pre-configured FFBs in March 2000 and for the fully-configured FFBs in September 2001, following the completion of field tests at Lee College Fieldbus Center in Baytown, Texas, USA.

Pre-configured FFBs have a predefined number/type of I/O parameters like standard function blocks, but the algorithm is configurable. Since the I/O is predefined, the Electronic Device Description (EDD) is also predefined. The initial FFBs of this type, multiple input/output (MIO) blocks, have eight analog or discrete parameters per block: MAI, MAO, MDI, MDO. MIO blocks are used for remote I/O interfacing and simple gateway applications.

Fully-configured FFBs are used for more complex applications; they allow both the number/type of I/O parameters and the algorithm to be configured. In this case, the EDD is generated "on the fly" by the configuration tool. FFBs are created using programming tools based on standards such as IEC 61131-3. Once created, FFBs are instantiated and connected to other blocks just like standard function blocks.

For the live demonstration application in Lima, a FOUNDATION fieldbus system of H1 field devices and HSE linking devices was installed on a vapor system. The fieldbus controls actuated a series of butterfly valves used on the process. The demo highlighted FFB implementation of host-resident logic using both discrete and analog field devices residing on H1, the co-existence of diverse control systems from various manufacturers using HSE, and the interoperability of alternate HSE linking devices and associated controllers. In addition, the demo showed existing FOUNDATION fieldbus devices to be suitable for high-speed batching and sequencing of discrete systems and the use of FFBs in discrete and hybrid applications.

New DD toolkits now available

New versions of two Fieldbus Foundation Device Description toolkits are now available. AT-400 Device Description (DD) Tokenizer Toolkit Version 5.0 and AT-401 DD Services Toolkit Version 5.0 are advanced development toolkits that help speed fieldbus devices to market and enable developers to take advantage of new Electronic Device Description Language (EDDL) technology extensions in their fieldbus product development projects. The toolkits are available to members and non-members.

EDDL is the superset specification of the descriptive technology language currently shared by the Fieldbus Foundation, Hart Communication Foundation, and Profibus Nutzerorganisation e.V. DD technology is a fully defined subset of the IEC 61804-2 EDDL standard. EDDL provides uniform configuration, setup, operation, diagnostics, and maintenance features in an interoperable, multi-vendor environment. It requires no proprietary driver development and has built-in revision control. The technology defines a single Electronic Device Description (EDD) for all hosts and operating system (OS) platforms.

The new EDDL extensions provide powerful, advanced visualization capabilities for diagnostics, complex calibration procedures, persistent data storage, and algorithmic relationships. They are ideal for advanced device applications such as valve signatures and radar level gauge configuration.

DD Tokenizer is an advanced development tool enabling instrumentation manufacturers to generate the DD files necessary for distribution with a FOUNDATION fieldbus device. It converts DD source files into the DD binary file format, checks for syntax or logical errors in DD source files, and issues error messages that help trace and correct errors. The Tokenizer also restricts redefinition of information imported from standard DDs to ensure interoperability. For example, it prevents redefinition of a floating-point-type variable as an integer-type variable, or the deletion of a parameter from a standard function block.

The DD Tokenizer Toolkit 5.0 fully supports the enhanced EDDL language elements and includes a new DD Super Viewer that simplifies the device development process by providing access to the generated DD binary for testing and verification. The DD Super Viewer supports rendering the new extensions, including enhanced dialogs, images, graphs, and charts.

AT-400 DD Tokenizer Toolkit Version 5.0 Pre-Release contains a single installation disk with the DD Tokenizer, DD Super Viewer, and documentation. Ordering the pre-release toolkit allows purchasers to take advantage of special discounts, as well as engage the advanced EDDL features. The final package will be released in Q4 2005. Purchasers of the pre-release version will automatically receive the final version.

AT-401 DD Services Toolkit Version 5.0 is a comprehensive source code library that makes it easy for controls suppliers to decode DD binaries and access DD information. It fully supports enhanced EDDL language elements and enables host systems to integrate new persistent data and visualization features such as dialog, images, graphs, and charts. Its source code library provides several convenience functions to make it easier for a system supplier to develop DD based applications.

The AT-401 DD Services Toolkit Version 5.0 contains a single installation disk with DD Services and documentation. The Fieldbus Foundation will release the final package in Q4 2005 to all DD Services license holders with active maintenance agreements. A new license to DD Services includes 90 days of support and updates. The Fieldbus Foundation offers a one-year extended support and maintenance contract.

DD Tokenizer Toolkit 5.0 requires a Pentium class PC; Windows NT, 2000 or XP operating system; and 10 MB of free space for installation (additional space needed for development). DD Services Toolkit 5.0 is compatible with DD binaries generated by the DD Tokenizer 4.x and 5.x. Compatibility with DD Tokenizer 4.x ensures continued support for the existing installed base of DDs while enabling support of the new language extensions in future devices.

ABB, Automation World 2005 showcase Fieldbus solutions

A full range of ABB automation products, systems, and services—including FOUNDATION fieldbus capabilities—were in the spotlight recently. The exhibit was part of Automation World 2005, ABB's customer event, held in April in Houston, TX. The largest-ever held in the Americas, the four-day forum for the automation industry drew nearly 1,700 attendees.

Representatives from more than 25 countries discussed the latest process and technical issues with top ABB executives, automation experts, and their peers. They also viewed the latest ABB automation technologies, exchanged information, saw demonstrations, and attended more than 100 technical workshops that included several sessions on FOUNDATION fieldbus success stories and solutions.

The large exhibition center showcased ABB's FOUNDATION fieldbus capabilities, including its comprehensive fieldbus instrumentation offering and a wide range of devices integrated with System 800xA Extended Automation.

Automation World 2005 focused on results-driven automation and how ABB delivers measurable benefits to customers—an agenda developed in cooperation with a customer advisory board composed of senior representatives from various industries and led by Margaret Walker, vice president of engineering, technology centers, and manufacturing and engineering work process, The Dow Chemical Co.

Emerson's PlantWeb improves waste treatment plant

PlantWeb® digital plant architecture with FOUNDATION fieldbus from Emerson Process Management is helping SICIT 2000 of Vicenza, Italy, automate its $30 million plant to produce protein hydrolyzates. After 10 months of operation, the plant reports a 2% increase in plant uptime and a 5% improvement in operating efficiency, exceeding predictions and guaranteed results.

The plant uses proprietary expertise and experience developed over many years to turn 400 tons per day of animal waste, from local tannery operations in Vicenza, into useful and valuable products.

PlantWeb architecture was chosen primarily because of the increased plant availability resulting from the use of AMS™ Suite Intelligent Device Manager to process online diagnostic information from intelligent field devices and improved product uniformity from the use of DeltaV™ digital automation system advanced control products.

As a commercial organization, the company also placed importance on operational plant efficiency and control of material costs. Emerson predicted and guaranteed the economic benefits of PlantWeb digital architecture technology.

Benefits at Vicenza were first demonstrated in the project phase. Operational benefits followed as soon as the plant started up. In the project phase, use of PlantWeb resulted in 5% savings. Many factors contributed: the use of FOUNDATION fieldbus technology led to 30% savings in plant wiring; and during commissioning and start-up, plug and play technology was estimated to save 60% in time and effort.

E+H level transmitter, interface suited for extreme conditions

Endress+Hauser's new Gammapilot M FMG60 radiometric level transmitter with FOUNDATION fieldbus interface is sensitive, accurate, and reliable. It solves all measuring tasks—level limit detection, continuous measurement, interface layer, and density measurement—and is applicable in extreme or critical conditions (toxicity, abrasion, high temperatures, high pressures, baffles, etc.) that require a non-intrusive method.

A range of NaI crystal or plastic scintillators guarantee optimum adaptation to local requirements. Separate connection compartments (Ex d/Ex e power and Ex d/Ex e or Ex i FISCO signal) and a robust stainless steel housing permit use in rough environmental and process conditions. The transmitter has a self-monitoring system for operational integrity and issues a warning when components have to be exchanged. An FHX40 operating and display unit is available as an accessory.

Foxboro's Fieldbus-capable DCS specified for Venezuelan refinery

FOUNDATION fieldbus is among the many specifications for a process automation system at a new Venezuelan refinery.

The project chose Foxboro's new I/A Series Version 8.0 distributed control system, which features all new FOUNDATION fieldbus capabilities. This next-generation system delivers increased uptime with its top-to-bottom fault tolerant system architecture, including redundant FOUNDATION fieldbus interface modules.

The refinery is using the latest Foxboro engineering environment that configures both system and fieldbus devices. A variety of FOUNDATION fieldbus and HART instruments from Foxboro and other device manufacturers are being installed. Plant personnel also anticipate the benefits of advanced setup methods and life cycle diagnostics for the instrumentation.

TrunkGuard Device Coupler reliably provided FF data communications even after repeated and multiple operations of the electronic short-circuit protection circuits, including tests at extreme temperatures of -40° and +70° C, according to the summary of the 184-page document. The test was conducted using an Emerson DeltaV, together with 16 FOUNDATION fieldbus devices from various manufacturers.

Evaluation International, Chislehurst, UK, is part of the International Instrument Users' Association. Together with WIB, The Hague, NL, and EXERA, Paris, FR, the association publishes reports on behalf of their members to encourage improvement and reliability in instrumentation and related equipment.

MTL: FISCO, FNICO boosted by IEC standard

Recent publication of IEC standard 60079-27 has given FISCO (Fieldbus Intrinsically Safe Concept) and FNICO (Fieldbus Non-Incendive Concept) international footing. The new standard, published in April 2005, describes the rules for designing and selecting apparatus for both hazardous area fieldbus techniques.

FISCO systems have been described in an IEC technical specification since 2002, but inclusion of FNICO in the new publication allows users to select and install either concept with confidence.

Among the benefits of FNICO documented in the standard are the ability to use any IS or non-incendive approved field device in Zone 2 or Division 2 (thereby widening the choice of suitable certifications), and higher permitted current levels for the fieldbus segment. Relaxation of the maximum spur cable length from 30 m to 60 m for both techniques, and wider limits on the specification of suitable cables, heightens flexibility.

StoneL powers advanced Fieldbus networks

The optimal power supply needed to satisfy a network's electrical and area classification requirements should be considered before FOUNDATION fieldbus segments are put together.

A 250/125 V ac to 24 V dc FOUNDATION fieldbus power supply from StoneL is suitable for general purpose or classified areas (Class I, Groups A, B, C, D Div. 2). Yokogawa participates in BDO plant demo

Yokogawa was among those participating in the first live plant demonstration of Fieldbus Foundation's fully integrated automation architecture of FOUNDATION fieldbus H1 and HSE. The event took place at the ISP BDO plant in Lima, OH last month.

Yokogawa sponsored many aspects of this effort, supporting the user's goal of an integrated HSE/H1 architecture and providing FOUNDATION fieldbus devices, including its FieldEye industrial-grade, Ethernet-based surveillance camera. Highlighted by a fully operational Real-Time Device Maintenance Management and Advanced Diagnostic System, Yokogawa's Plant Resource Manager (PRM) connected directly to an HSE linking device.

Yokogawa demonstrated the PRM integrated within the HSE system with its user defined advanced diagnostics capabilities. This solution gives end-users an easy way to achieve real-time device management and define, access, and use predictive maintenance strategies of FOUNDATION fieldbus devices independent of a DCS.

Yokogawa donated the PRM and live plant simulator to Lee College, Baytown, TX. The equipment will let students benefit from the knowledge obtained by a real plant implementation of existing and emerging technologies and standards of the Fieldbus Foundation.
